Course Overview

The Refinery Plant Piping & Static Equipment Troubleshooting and Engineering Solutions Training Course equips piping team leaders, piping and static equipment engineers, project engineers, and maintenance professionals in refineries with a structured, practical approach to diagnosing piping and related static equipment problems, developing sound engineering solutions, and executing repairs and modifications safely in operating plants and during turnarounds. Refinery piping systems are exposed to corrosion, erosion, vibration, thermal cycling, and mechanical damage, and leaks, cracks, vibration failures, and support problems can cause loss of containment, fires, and unplanned shutdowns. Resolving these problems requires not only accurate technical diagnosis but also disciplined planning, management of change, contractor coordination, and quality control to deliver durable solutions without disrupting operations. The course combines troubleshooting methodology, piping-focused diagnosis, and engineering solution delivery, informed by widely used API and ASME codes and recommended practices for in-service piping inspection, fitness-for-service, repair of pressure equipment and piping, bolted joint assembly, and hot tapping. Participants learn structured troubleshooting and root cause analysis and refinery damage mechanisms, and then diagnose mechanical piping problems, including flange leaks, vibration and small-bore connection fatigue, support and thermal expansion problems, expansion joint and valve problems, and corrosion and erosion problems at injection points, mix points, dead legs, and under insulation, together with key piping interfaces with vessels, heat exchangers, and air coolers. The program then addresses fitness-for-service and re-rating, temporary and permanent repair methods including clamps, composite wraps, welded sleeves, hot tapping, and line stopping, and the execution of piping modifications in operating plants, including tie-ins, pipe replacement, management of change, pressure testing, reinstatement, and pre-startup safety review. Participants also learn how to plan and control piping work during turnarounds, including scope definition, work packs, material management, fabrication quality control, contractor and team management, safe work controls, and progress tracking. The course is delivered through refinery case studies, failure photographs and inspection data analysis, troubleshooting workshops, modification and turnaround planning exercises, and engineering solution development. Participants leave with a piping troubleshooting and root cause analysis toolkit, a piping problem diagnosis guide, a repair method selection guide, a piping modification and tie-in execution checklist, and a turnaround piping work pack and control template.

Learning Objectives

  • Analyze common piping and related static equipment problems in refineries and their consequences for safety, reliability, and production on Day 1.
  • Apply a structured troubleshooting methodology and root cause analysis techniques to piping problems.
  • Relate refinery damage mechanisms to observed piping problems using operating, inspection, and maintenance data.
  • Diagnose mechanical piping problems, including flange leaks, vibration, small-bore connection fatigue, support failures, thermal expansion, expansion joint, and valve problems.
  • Diagnose piping corrosion and erosion problems, including injection points, mix points, dead legs, corrosion under insulation, water hammer, and slug flow.
  • Evaluate piping interfaces with vessels, heat exchangers, and air coolers, including nozzle loads and connected equipment problems.
  • Apply fitness-for-service screening and re-rating principles to piping.
  • Select temporary and permanent repair methods, including clamps, composite wraps, welded sleeves, weld repairs, hot tapping, and line stopping.
  • Plan and execute piping modifications in operating plants, including tie-ins, pipe replacement, management of change, pressure testing, reinstatement, and pre-startup safety review.
  • Plan turnaround piping work, including scope definition, work packs, isometrics, material management, and fabrication quality control.
  • Lead piping teams and manage contractors, safe work controls, and progress during modifications and turnarounds.
  • Develop and present engineering solution packages that prevent recurrence of piping problems by the end of Day 5.

Who Should Attend

This course is designed for piping team leaders, piping engineers, static equipment engineers, project engineers, and mechanical maintenance engineers responsible for refinery piping systems, repairs, and modifications. It is also relevant for inspection and integrity engineers, turnaround planners and coordinators, construction and maintenance supervisors, and technical authorities who approve repairs and modifications. It is particularly valuable for professionals in refineries, petrochemical and fertilizer plants, gas processing facilities, and engineering, maintenance, and construction contractors executing piping repairs, modifications, and turnaround work in operating plants.

Learning Outcomes

  • Recognize the most common piping problems in refineries and their causes.
  • Apply a structured method to troubleshoot piping problems.
  • Link piping failures to damage mechanisms and operating conditions.
  • Resolve flange leaks, vibration, and support problems effectively.
  • Identify and address localized corrosion and erosion in piping.
  • Understand how piping interacts with connected static equipment.
  • Decide when piping can remain in service using fitness-for-service principles.
  • Select suitable temporary and permanent repair methods.
  • Execute piping modifications and tie-ins safely in operating plants.
  • Plan turnaround piping work with complete work packs and material control.
  • Lead piping teams and contractors to deliver quality work safely and on schedule.
  • Develop engineering solutions that prevent recurring problems.
