Course Overview

The Hazardous Areas & Ex Equipment Training Course is designed to strengthen the technical knowledge and maintenance capabilities of instrumentation engineers working in hazardous industrial environments, particularly in oil and gas, petrochemical, refining, and process industries. The course focuses on hazardous area classification, explosion protection principles, Ex equipment selection, installation requirements, inspection, testing, and maintenance. It examines protection techniques such as Ex d, Ex e, Ex i, and Ex p, with emphasis on their practical application to instrumentation devices, electrical connections, junction boxes, transmitters, and control systems. Participants develop the skills required to identify equipment defects, verify Ex protection integrity, assess maintenance risks, interpret equipment markings and certification documents, and support compliance with applicable IEC 60079 standards and site procedures.

Learning Objectives

  • Explain hazardous area classification and the principles of explosive atmospheres.
  • Interpret Ex equipment markings, gas groups, temperature classes, and equipment protection levels.
  • Distinguish between different explosion protection techniques and their applications.
  • Identify appropriate Ex equipment for instrumentation and control applications.
  • Apply inspection and maintenance requirements for equipment installed in hazardous areas.
  • Identify defects that may compromise explosion protection integrity.
  • Interpret relevant IEC 60079 requirements and equipment certification documents.
  • Develop maintenance practices that support safe and reliable operation in hazardous areas.

Who Should Attend

This course is specifically designed for Senior Instrumentation Engineers, Instrumentation Maintenance Engineers, and technical personnel responsible for maintaining, inspecting, troubleshooting, and ensuring the reliability of instrumentation systems installed in hazardous areas. It is also suitable for instrumentation supervisors, electrical and instrumentation maintenance personnel, reliability engineers, and technical specialists working in oil and gas facilities, refineries, petrochemical plants, and other process industries where explosion-protected equipment is used.

Learning Outcomes

  • Classify hazardous areas and understand their implications for equipment selection.
  • Interpret Ex equipment nameplates and certification information.
  • Differentiate between Ex d, Ex e, Ex i, and Ex p protection methods.
  • Verify the suitability of instrumentation equipment for designated hazardous areas.
  • Identify defects in enclosures, cable entries, glands, seals, and electrical connections.
  • Apply appropriate inspection and maintenance practices for Ex equipment.
  • Recognize maintenance activities that could invalidate explosion protection.
  • Review equipment documentation and maintenance records for compliance.
  • Identify and report hazardous area equipment deficiencies.
  • Develop an inspection and maintenance action plan for installed Ex equipment.

Course Outline

Day 1

Hazardous Area Classification and Explosion Protection Fundamentals

  • Characteristics of flammable gases, vapours, combustible dusts, and explosive atmospheres.
  • Hazardous area classification: Zones 0, 1, and 2 for gases and vapours, and Zones 20, 21, and 22 for combustible dusts.
  • Gas groups, dust groups, temperature classes, and equipment protection levels.
  • Relationship between area classification and instrumentation equipment selection.
  • Overview of the IEC 60079 series and relevant site requirements.
  • Practical exercise: Review hazardous area drawings and identify instrumentation equipment requirements.
Day 2

Ex Equipment Protection Techniques and Selection

  • Principles and applications of Ex d, Ex e, Ex i, and Ex p protection.
  • Flameproof enclosures, increased safety, intrinsic safety, and pressurization.
  • Equipment markings, certificates, and manufacturer documentation.
  • Selection of transmitters, switches, sensors, junction boxes, and solenoid valves for hazardous areas.
  • Cable glands, stopping plugs, adapters, and enclosure entry requirements.
  • Practical exercise: Evaluate Ex nameplates and select suitable equipment for defined installation conditions.
Day 3

Installation Requirements and Inspection of Ex Equipment

  • Installation requirements for explosion-protected instrumentation.
  • Cable routing, gland installation, enclosure integrity, and sealing arrangements.
  • Inspection principles under the applicable IEC 60079-17 requirements.
  • Visual, close, and detailed inspection approaches.
  • Identification of damaged enclosures, loose connections, corrosion, missing fasteners, and unsuitable cable entries.
  • Practical exercise: Inspect sample equipment records and identify potential non-conformities.
Day 4

Instrumentation Maintenance, Troubleshooting, and Compliance

  • Preventive and corrective maintenance of Ex instrumentation.
  • Maintenance considerations for transmitters, sensors, junction boxes, and control devices.
  • Inspection and maintenance of intrinsic safety circuits, including barriers and associated apparatus.
  • Maintaining flamepaths, enclosure integrity, seals, and approved components.
  • Equipment isolation, work permits, and risk assessment before maintenance.
  • Managing equipment modifications, replacement parts, and repair documentation.
  • Practical exercise: Analyze an Ex equipment failure and develop a compliant maintenance response.
Day 5

Maintenance Planning, Risk Assessment, and Practical Applications

  • Developing risk-based inspection and maintenance plans for Ex equipment.
  • Prioritizing defects according to their impact on explosion protection and operational reliability.
  • Maintaining Ex registers, inspection reports, certificates, and equipment history.
  • Coordination between instrumentation maintenance, electrical teams, operations, and safety personnel.
  • Common audit findings and corrective action management.
  • Final workshop: Prepare a hazardous area instrumentation inspection and maintenance plan covering equipment verification, defect classification, corrective actions, documentation, and follow-up.
