Course Overview

The Fired Heaters Inspection & Maintenance Training Course equips inspection, integrity, maintenance, and operations engineers with the practical knowledge needed to inspect, assess, maintain, and operate fired heaters safely, reliably, and efficiently. Fired heaters are among the most critical and highest-risk equipment in refineries, petrochemical plants, gas processing facilities, and other process industries. They operate at high temperatures under severe conditions, consume large amounts of fuel, and are exposed to damage mechanisms such as creep, coking, carburization, oxidation, sulfidation, and overheating. Failures can lead to tube ruptures, fires, explosions, unplanned shutdowns, and major financial losses. The course covers fired heater integrity from design basis through inspection, assessment, maintenance, and safe operation, informed by widely used API recommended practices and standards for fired heater design, tube thickness calculation, inspection, burners, instrumentation and protective systems, damage mechanisms, and fitness-for-service. Participants learn fired heater types and components, damage mechanisms and their causes, and online and offline inspection techniques, including infrared thermography, tube skin temperature monitoring, visual inspection, ultrasonic thickness measurement, diameter and creep strain measurement, intelligent pigging of heater coils, and metallurgical assessment. The program then addresses remaining life and fitness-for-service assessment, risk-based inspection and integrity operating windows, maintenance activities such as decoking, tube and fitting repair and replacement, refractory repair, and burner maintenance and tuning, as well as combustion control, efficiency, burner management systems, and safe light-off and shutdown practices. The course is delivered through case studies of fired heater failures, inspection data interpretation exercises, remaining life calculations, and turnaround planning workshops. Participants leave with a fired heater damage mechanism guide, an inspection plan template, a tube remaining life assessment worksheet, an integrity operating window checklist, a fired heater turnaround checklist, and a safe operation and light-off checklist.

Learning Objectives

  • Analyze the design, operation, and critical role of fired heaters in process plants and the consequences of fired heater failures on Day 1.
  • Identify fired heater types and components, including radiant and convection sections, coils, return bends, supports, refractory, burners, stacks, dampers, and air preheaters.
  • Apply widely used API recommended practices and standards for fired heater design, tube thickness calculation, inspection, burners, and protective systems.
  • Analyze fired heater damage mechanisms, including creep, coking, carburization, oxidation, sulfidation, metal dusting, thermal fatigue, flame impingement, overheating, and dew point corrosion.
  • Apply online inspection and monitoring techniques, including infrared thermography, tube skin temperature monitoring, flame and firebox observation, and draft and excess oxygen monitoring.
  • Apply offline inspection techniques, including visual inspection, ultrasonic thickness measurement, diameter and creep strain measurement, intelligent pigging, hardness testing, and metallurgical replication.
  • Assess tube remaining life and apply fitness-for-service principles to fired heater components.
  • Develop risk-based inspection plans and integrity operating windows for fired heaters.
  • Plan and execute maintenance activities, including decoking, tube and fitting repair and replacement, refractory repair, and burner maintenance and tuning.
  • Optimize combustion, draft, and excess air to improve efficiency, reduce emissions, and protect heater integrity.
  • Apply burner management system requirements and safe purge, light-off, and shutdown practices to prevent explosions and fires.
  • Plan fired heater turnarounds and develop an inspection and maintenance improvement plan by the end of Day 5.

Who Should Attend

This course is designed for inspection engineers, integrity and corrosion engineers, static equipment engineers, maintenance engineers and supervisors, and process and operations engineers responsible for fired heaters. It is also relevant for reliability engineers, turnaround planners, combustion and energy efficiency engineers, HSE and process safety professionals, and experienced operators and technicians who operate and maintain fired heaters. It is particularly valuable for professionals in refineries, petrochemical and chemical plants, gas processing plants, fertilizer and ammonia plants, hydrogen production facilities, and power and utility plants, as well as engineering contractors, inspection service providers, and fired heater maintenance contractors.

Learning Outcomes

  • By the end of the course, participants will be able to:
  • Explain how fired heaters work and why they are high-risk equipment.
  • Identify the main components of fired heaters and their functions.
  • Apply relevant API practices and standards to fired heater integrity.
  • Recognize fired heater damage mechanisms and their operating causes.
  • Use online monitoring to detect overheating and abnormal conditions early.
  • Select appropriate offline inspection techniques during shutdowns.
  • Estimate remaining tube life and assess fitness for service.
  • Develop risk-based inspection plans and integrity operating windows.
  • Plan and supervise decoking, tube, refractory, and burner maintenance.
  • Improve combustion efficiency while protecting heater integrity.
  • Apply safe light-off and shutdown practices.
  • Plan effective fired heater turnarounds.
